Are you sending spool files? If so, check for "carraige control" -- this adds a hidden byte to the beginning of the record...

Good old "dos" edit may be helpful at times [it should show garbage chars, if any, or at least an "unexpected space" at the beginning of the record]
Another avenue to consider on the 500-vs-501 front is whether or not a program is translating "just a line-feed" into a carraige-return/line-feed pair (and then if the outside vendor is "counting" that extra byte instead of considering them both to be the record terminator)
