I have tried using several numbers for the "initial and maximum" extents to no avail.

In this case, since you didn't specify the number of extents, MPE is trying
to build the file with the default number of total and initial extents (8
and 1 respectively, IIRC) which would make the size of an extent > 64K
sectors. If you use
BUILD LRR01003.group.account;REC=-187,,F,ASCII;RIO;DISC=550000,x
where x > 9, it should work, subject to the earlier discussion regarding
disc free space.

Does anybody know the file size limit for a RIO file? My system (6.5) gives
me the FSERR 106 message when trying to build the file. I tried specifying
the number of extents and got the same result.

roger Johns note... you could use
BUILD NEWFILE;DISC=524288;REC=-384,21,F,ASCII
and just drop the ",1,1"
